So, having missed the deadline for Phantom and lacking a Filco, I decided about half a year ago that making my own TKL cherry keyboard and separate numpad would be an interesting side project.  I figured making the case using a 2.5D design of stacked layers would be a much cheaper way of making a case, so I decided to go down this route instead of milling out of a solid block of aluminium.

After checking Geekhack, it seemed that oneproduct had a similar, yet different idea for a case in the following thread: http://geekhack.org/index.php?topic=35402.0 Not wanting to clutter up his thread any more, I figured it was time to make my own.

Introduction

I'm making a complete TKL keyboard and separate numpad from scratch, to my own whims and whimeys.  To be more precise, I'm aiming for the following:

  • Part aluminium (I'm fond of shiney things, I was probably a magpie in a past life)
  • Thin and not too heavy
  • Caps, Num and Scroll lock LEDs next to their relevant keys
  • Double-shots from the round 4 group buy (Noir)
  • 1.5u - 1u - 1.5u - 6u - 1.5u - 1u - 1u - 1.5u spacebar row, with an FN key
  • Not too expensive
  • Programmable micro-controller on PCB
  • Built to last years and years
  • Plate mounted, but stems still easily swappable

I would add backlit to that list, but I never use the backlight on my QPAD anyway (plus the keyscaps wear down pretty easily).  I'm also gonna have it lay flat (ergonomically ideally a keyboard should actually slope away from you, so I hear).

PCB

I've got about 3 other PCBs that I want to get fabricated (about 5x5 inches each), so I figure it's easiest if I do them all in one lot from PCBWing or whatever.  I've mostly done the numpad PCB, and it shouldn't be too difficult to design the TKL PCB.

I need to figure out a microcontroller I can replace the Teensy with (the Teensy adds a lot of thickness otherwise), but chances are I will go with the ATMEGA32U4, since that's the one used in the Teensy.  I'll have to make some small modifications to the Phantom firmware most likely, but that should be okay (I have a programmer, and I'm quite confident with C).

Case

Firstly, note that although the following design can be made Filco/Phantom compatible, at the moment, it isn't, at least not fully.  Given some measurements I'm prepared to adapt it to fit the Filco and Phantom PCBs.  Namely, there isn't enough room for the controller from either PCB (thickness of back acrylic piece mostly), I'm not sure what thread width the screws to secure the PCB/plate to the case are, and I haven't got stems (or holes for hex bolts) on my case to match the extra holes on the PCB as shown here http://geekhack.org/index.php?topic=20184.msg436409#msg436409.  The top line of holes on the plate are placed correctly though, and the Filco/Phantom PCB should fit length/width wise.

So here it is, as of the 17th December.  If anyone is interested in taking a look at the CAD files, feel free to PM me for them.  They are in solidworks formats unfortunately, since my student edition of solidworks will only output solidworks files (bah).  If someone wants to output DXF's and send them to me I'd really appreciate that.

Milling

Fortunately for me, the workshop in my department has kindly offered to mill the bits for me.  I only need to pay for materials that they don't have, the rest is free.  Fortunately, a 500x500 mm sheet of alu and a 500x600 mm sheet of 4mm perspex has come to only about £30.  I should have a prototype some time in the next few months.

I think you'd make more interest on the cases themselves if they fit Filco's/Phantoms/Leopolds/CM QFR's etc.

Shouldn't be too hard to do.  Wish I owned a Filco myself that I could take measurements off.  Maybe I should convince my brother he wants a TKL Filco.  :P

This is mostly a DIY project for me though.

Honestly, considering the swell that's happening with round 2 of Phantom PCBs, that would get you a big jump ahead on the board you want to make.  Just need to find someone to measure a phantom pcb for you.

If the case you already have designed works with a Filco. I have the files, and I could get my own case going on production :)

I've PM'd bpiphany about the CAD for the phantom PCB.  Once I've got that, I should be okay.

Just need to know the thickness of the Teensy once stuck in, and what screw threads are used to secure the Filco PCB to the case.

It doesn't work with it as yet I'm afraid.  Not yet.  But it's not far off, I think.  :P

Oh, and I'll update the link with the latest of my mucking arounds with the design in a sec.

If Biphany is okay with that sure.

And hah it's okay, I've actually quite enjoyed doing it.

It helps me avoid doing actual work, you see.

It won't be hard to get it to fit Phantom and the Filco either.  :)

I quite want to make stems for the holes in the Phantom plate anyway, since it'll make the plate and PCB less inclined to tilt.

Excited to see that your Plate-design is ISO, it would be great if it was also Filco / Costar-Stabilizers compatible.
By the way, do you plan to have a feet mounting ability?

The plate is compatible with both stabiliser types.  The shape of the stabiliser holes is taken from the phantom plate, which is compatible with both.  :)

I looked at feet mounting, that was one of the areas that had me a bit confused.  These chinese guys seemed to have a good way of doing it though.

Google Drive is very nice. I highly recommend it. You can make a file public by clicking the Share button in the corner and changing the permissions from Restricted to Public, IIRC.

The numpad may be a difficult project to build, namely due to the microcontroller.

Excuse the rather messy piece of PCB work, I haven't worked on it in a while.  Teensy (and any microcontroller on a separate board), needs to be soldered on after one of the switches is in place.  Still, I guess the length of the numpad bit can be made longer (and may have to be, considering the USB cable has to go somewhere).

For the board I get made I'm looking at making my own external board with an ATMega chip on it, and sticking the USB connection on the main board itself, top-side.  Keeps things thin that way.

Aye, the length and height are the same.  Trouble is, that CAD of the PCB is with them at the same length.

Keeping them the same length is certainly doable.  Just rules out the Teensy.

That's true actually.

I've also had this ridiculous idea of sticking some extra USB ports in the Numpad.  Isn't really space on the TKL keyboard.

Yeah, I have a habit of getting carried away.

All the fans in my Lian-li have RGB LEDs in them.  I still haven't got the controller for them fabricated.  Originally it was going to be just the front fan, but alas, one thing led to another.

I think I've figured out where the phantom holes are from the jpeg that's up, but I can't figure out how big the holes are really, which sucks.  Could someone figure out what pitch and size the screws are in the filco?  That's the other piece of the puzzle I need.

Haven't included the top holes, cos those are already in there in some form.

I'm really interested in this, I'd like to get a numpad -- and if it can match my keyboard it would be awesome. seems like the price would be pretty good too, considering its not 100% aluminum. Looks great.

I reckon the cheapest way of doing things (I.E. sticking to 2D), is to put allen cap bolts in corresponding holes made in the bottom plate.  An M5 bolt gives a cap diameter of 8.5mm, which corresponds nicely with two holes in the phantom plate, which are about 9mm in diameter (I'm guessing there's something in the Filco case that slips in these holes).  The curvature I've stuck on to hopefully avoid cracking the perspex won't impinge on the switch connections (by about 0.02 inches or so, I think...).  The caps are at maximum 5mm in height, which just about avoids the plate, as long as a PCB of standard 0.6"/1.6mm thickness or above is used.  Will need to shorten the bolts though.  This might be doable with a hefty set of wire cutters, I've used them to cut down some M3 screws before, if not, out comes the dremel.

Still unsure what diameters those screws are between the F keys and the numeric row mind.  Also need to move the hole for the cable, and make a hole for the Teensy.  If anyone has the thickness of the Teensy once attached to the PCB that would be awesome.  Same with the Filco microcontroller PCB.

Well, other than sticking in a slot for the cable to go out of, this should be mostly compatible with the phantom and filco PCBs.  Well, that and the extrusion size needs to be upped.  I'm also tempted to make the base almost honeycomb like, since most of the alphanumeric keys are in the same place regardless of ISO/ANSI.

Unfortunately SolidWorks is deciding to consistently crash whenever I attempt to change the extrusion size.   :(

I'm also tempted to add an extra layer for supporting that top middle screw hole a bit better.  Unfortunately the USB cable comes from the left of the Phantom, and the right of the Filco. :/

My specific thin one anyhow.  Filco/Phantom version still needs a bit more work.

A new set of CAD files for everything I've been up to in the last few days is now in the OP.

I do want to anodise the aluminium on mine to a black colour, so I will be looking into the cost of anodisation.

As for production, I'm wary of handling that myself, due to the large amounts of money involved.  I'm happy to track down companies to do the required jobs though.
