Title: Booper Makes Keycaps! - HAM

Well, I've found the threads in this sub to be very helpful and inspiring so I decided I would join in and start a topic documenting my journey so far in keycap making!

A few keycap making threads really grabbed my attention and inspired me to give keycap making a go!
I experimented with a couple designs- working mainly with sculpey and an exacto. I figured if I was going to make a cap, I wanted to design something and not just cast a cap exactly from an existing piece.

I did the initial design with sculpey which was built up on a PBT plastic keycap as PBT has a higher melting point and will hold up when you bake the clay.

anyway, I made a little design, baked him, then got to making the mold. I decided to go with a 2 part mold for my keycap.

I found a size-appropriate box and taped it up around the sides after removing the top and bottom of it. I then created a clay base where I placed the keycap model.
I've read that brushing the silicone mixture onto your model helps the silicone to not bubble and make it into all the small crevices. Also, it is suggested that you do a "high pour" with the silicone mixture so that you get a really thin stream which will help get rid of bubbles.

I chose a silicone with a long pot life since I don't have a pressure pot or vacuum chamber to help in the process. This gives me more time to try and get the bubbles out by vibrating the piece.
After the cure time was up, I carefully pulled apart the box. I wanted to use it again for part 2 so I had to be sure and keep the box in tact.
I removed all the clay from the bottom side and cleaned up the edges of the mold.

For the second half of the mold, I glued q-tip stems to opposing corners on the keys to create a sprue(?) for the excess plastic to flow through. I'm not sure if this is the best way to do this, but it seemed like a good place to put the holes..
I also forgot to make a key so that the 2 parts would line up so I carved some little holes in the the mold. I didn't have a mold release, so I used a bit of petroleum jelly instead. This seems to be a no-no technically, but it worked fine for me. I do plan on getting some release though! Once everything was prepped, and the box was re-taped in place, I poured the second piece of the mold, again taking care to paint the silicone onto the stem and other surface areas.

Not too bad for a first go! Now time to try and cast a keycap :)

I used a low viscosity 2 part plastic. I measured out my part A and part B and added the dye to part A. I then poured them together and stirred slowly keeping my stir stick touching the bottom of the cup. Supposedly this helps reduce bubbles... I used a small brush to try and get the plastic coated all over the mold and in the small spots - then poured the rest of my plastic mixture. I coated both pieces of my mold in plastic before pouring and took care to give the stem area a lot of attention so as not to trap bubbles. After that, I smooshed the 2 mold halves together and "secured" it with a hair band. I let it cure for about 4 hours and Ta da! - keycap!

I had to clean up the flashing and sand the edges a bit, but I was surprised with how well it turned out! I can probably attribute that to all the awesome folks who have tried this before and posted their findings :D

Also, I got all my materials from Reynolds Advanced Materials. They are super helpful and knowledgable! I didn't know exactly what to buy to do all this so I basically told them what I was trying to accomplish and asked what they recommended for materials.

I've been able to make a few presentable keycaps, but more than half of them still come out with unacceptable bubbles. Now my next step to try and achieve bubble-freeness is to invest in a pressure pot/vacuum chamber. I'm also going to try a few other materials and additives!

Anyway, there's more to come eventually  :thumb:

For sculpey you bake at 275 °F (130 °C) for 15 minutes per cap.

PBT melting point is 433ish and ABS is 221 (fahrenheit). I did use ABS once and it did not melt for me but I don't know that I would try it again.

Have you been able to test if it does reduce the amount of bubbles you get by doing a few casts without brushing the mould as a reference?

Haha, thanks! Starting with a nice, smooth, clean design is important too I think! Also, I don't pour the resin in the top, those hole are for excess plastic to seep through and for bubbles to escape through

I definitely think it helps! There are a lot of spots where the plastic has a hard time filling properly so making sure those areas get filled in before I pour the rest helps a lot. In this keycap, he gets bubbles mainly in the hose area and the stems on the back can be a pain in the ass.
The cap on the left has a stem bubble, the one in the middle has one in the hose and the one on the right is pretty decent.

I've found in some cases when I just pour, the plastic starts to fill in the hose cavity from both the right and the left and a bubble will get trapped in the middle where they meet, if that makes any sense? Brushing helps that out!

Oh okay I see you squished the two halves together after pouring the resin into the mould as it was open. I think this may help reduce bubbles instead of using a channel to pour the resin while its closed. Although this way certainly does look messy  :p

Thanks for the link :D.

It definitely makes sense that it would help in reducing the amount of bubbles that would be produced on the surface, but I just wanted some relative results just in case you're a natural pro when it comes to casting :p.

You should definitely try brushing different colored resin to get some funky patterns out of it, think those would look sweet.

To get started, it's about $120 to get all your materials in TRIAL SIZE. You can make 3-5 molds and a lot of caps with the trials size versions. I got my stuff from Reynolds Advanced Materials (http://www.reynoldsam.com/). If you call them for advice, they are VERY helpful and knowledgable.

Initially I ordered Smooth cast 327, omoo 30, a sample pack of colors, and mold release. Miscellaneous items like rubber gloves, small cups, small scale, etc. will come in handy.

the 327 has a low viscosity which means it has a longer pot life (drying time?) This is good if you have no equipment so you have some time to work out the bubbles.

Personally, even when I don't get bubbles I am still not completely satisfied with the quality from casting like this. To get better quality/clear caps, you will need to spend a nice chunk of $$ for equipment and materials (bulk materials, pressure chamber, vacuum chamber, etc.)

I use smooth cast 326 but it dries flexible, does it dry flexible for 327? I found a method to fix it but it extends my time to make a couple keycaps.

Also you are using way too much silicone to make 1 keycap. I recommend you get some legos and start playing with that and try to find out what size you can make them.

Time for an update!

I kinda knew there would be a point where I would want to buy equipment or give up on doing this because I couldn't handle the bubbles! I felt like it was a waste of time and materials to keep making caps that would have bubbles no matter what sooooo I decided to buy an air compressor and pressure chamber.

I've used it a few time now and initial results are looking good! I also sculpted a new design while I was waiting on the equipment/more materials.

Time for an update!

I kinda knew there would be a point where I would want to buy equipment or give up on doing this because I couldn't handle the bubbles! I felt like it was a waste of time and materials to keep making caps that would have bubbles no matter what sooooo I decided to buy an air compressor and pressure chamber.

I've used it a few time now and initial results are looking good! I also sculpted a new design while I was waiting on the equipment/more materials.

Here are some pictures from the new batches! These are with molds and casting done in a pressure chamber. (in hindsight, I wish I would have cleaned up the edges more before taking photos! but o well)

:) haha, I tend to get pretty sucked into my hobbies and I really enjoy making things! I'd like to work on color consistency in batches and a few other things still. If I can get my ducks in a row, I may have smalls sales here and there but I don't really want to commit to anything at this point.

I think that decides it in favour of the horny lady, does she have a name yet?

I was just calling her a demon for a while but I don't know that she is particularly demonic so I started calling her Lilith (http://en.wikipedia.org/wiki/Lilith) but I'm not so sure that really fits her either. I am terrible at naming things! Horny lady sounds pretty good. ;D

Good lord you sure seem to have gotten the hang of casting in a hurry! These are wonderful Booper, the little monkey is so damn cute and I love your choice of colors! :) haha, I tend to get pretty sucked into my hobbies and I really enjoy making things! I'd like to work on color consistency in batches and a few other things still. If I can get my ducks in a row, I may have smalls sales here and there but I don't really want to commit to anything at this point.

This little guy. (http://www.harborfreight.com/2-1-2-half-gallon-pressure-paint-tank-66839.html) Ideally I would have liked to get something rated around 100psi but I like this one. It's small and manageable and works really well for what I need it for. I did have to get a new pop off valve though because the one it came with would blow at like 30psi

I wouldn't trust a Harbor Freight pressure pot. I've heard too many horror stories.

Most of the pots I looked into had a lot of positive and negative reviews. I couldn't really find anything that had glowing reviews throughout :/ the whole thing makes me nervous because I know the potential danger but so far this one seems pretty solid.

I kinda knew there would be a point where I would want to buy equipment or give up on doing this because I couldn't handle the bubbles! I felt like it was a waste of time and materials to keep making caps that would have bubbles no matter what sooooo I decided to buy an air compressor and pressure chamber.

I've used it a few time now and initial results are looking good! I also sculpted a new design while I was waiting on the equipment/more materials.

Here are some pictures from the new batches! These are with molds and casting done in a pressure chamber. (in hindsight, I wish I would have cleaned up the edges more before taking photos! but o well)

Click my siggy it goes to my thread showing you what I did. I used super sculpty clay, sculpted it on top of a PBT cap and baked it. (well my girlfriend has done the desgins because I have no talent). But I have made so many mistakes so ask someone else if you need advice sorry. Lol

Ideally, a vacuum and pressure setup would be the best. I currently only have a pressure chamber with an air compressor and no vacuum. The pressure does a lot of the work it seems, but I think the vacuum would be very nice to have for degassing my silicone.

You can get a pressure chamber and basic materials sorted for a couple hundred bucks, but yea, in order to not get any bubbles you have to have some equipment. I could only afford to purchase vacuum OR pressure for now and I went with pressure. Not to be a jerk but please be very careful with the harbor freight pressure canisters.  They are made of questionable steel and often explode.  A 2 1/2 gallon tank at the rated 60 PSI suggested working pressure of casting is a large boom if it goes off.  Please get yourself something from an engineer certified manufacturer like BINKS.

Well I'd like to maybe work on getting a B&B package together with a neat box, maybe some little graphics/cards/stickers made by each of us and we each have a key in the boxed set with the cool schwag.  Totally something from each of us and then we make enough so each of us has some to provide to the community via website or GH or event etc.

Not to be a jerk but please be very careful with the harbor freight pressure canisters.  They are made of questionable steel and often explode.  A 2 1/2 gallon tank at the rated 60 PSI suggested working pressure of casting is a large boom if it goes off.  Please get yourself something from an engineer certified manufacturer like BINKS.

Time for an update!

I kinda knew there would be a point where I would want to buy equipment or give up on doing this because I couldn't handle the bubbles! I felt like it was a waste of time and materials to keep making caps that would have bubbles no matter what sooooo I decided to buy an air compressor and pressure chamber.

I've used it a few time now and initial results are looking good! I also sculpted a new design while I was waiting on the equipment/more materials.

Here are some pictures from the new batches! These are with molds and casting done in a pressure chamber. (in hindsight, I wish I would have cleaned up the edges more before taking photos! but o well)

Hm, I'd rather just wait and save up for it myself as I don't feel comfortable being indebted to people :)
that being said, I am not completely opposed to accepting some donations in exchange for future keycaps. I definitely don't want to set up any official collections or anything like that though. I'm cool with taking it slow

Yup! I was hoping I could get by with being cheap for a while as I work on getting a better one but I didn't realize it would actually be dangerous to use the one I have. It's hard to want to spend so much on a pressure pot when I can get a korean custom or something cool for that $$

I think to get optimal results you want BOTH of them. I will eventually get both a pressure pot and vaccuum chamber - but after comparing results (from various casting forums) between only pressure and only vaccuum, it looked to me like the pressure had the most dramatic effect on results.
It's not just any 1 thing though. Good casts are a combination of a smooth original piece, all the right materials, a solid mold, the right equipment and lots of patience / trial & error!

Well, they serve the same purpose in different circumstances- the objective is the same, no bubbles. Certain types of casts, you're going to have cavities that will not fill naturally with resin even if it has been vacuumed to be completely bubble free- this is when you need a pressure pot to literally force the resin into those cavities and crush the air that is currently occupying them. Creative mold design, sprue placement and filling techniques can work around this requirement and get you very far, but pressure casting yields far superior results no matter what, and extremely improved cast resolution (once I started pressure casting, you could literally see my fingerprints on the some of my designs.)

Ideally you want to be doing both vaccing and pressure casting, though if you're molds are stable and rigid enough you can actually bypass vaccing and go straight to high pressure casting- but the results are iffy if you're using flexible molds.

Fill deep cavities with the syringe, it'll help keep air from being caught in there. You can also use it to suck air bubbles out if your using a translucent resin and can spot them.

Some colors!

I figured I'd try and do the hose on the astrodude and the face on the monkey a different color. It went pretty well I think. Also these are aluminum cast! Haha, well, I think a lot of artistic folks struggle with their own work. It's hard to not notice flaws on something you create when you envisioned perfection in your head. I wouldn't say I'm constantly disappointed, but maybe I'm just in denial! haha. I personally feel like I have a certain amount of responsibility to potential consumers to produce something of high quality if I am going to take their hard earned money.

Also THANK YOU for the compliment! I'll likely have a few more color combos in the first sale but these are some of them for sure.

And thank all you guys who encourage me! It really helps keep me motivated! <3

You can also put a guiding rod connected to the sprues. This plus gluing them in place should work really well.

I dunno! I've never tried anything but the vertical sprues. I thought about doing them on the side because it seemed easier, but my reasoning was:

1) air bubbles want to go up so making them turn and go out of a hole on the side seemed like it might cause bubbles to trap.

2) I didn't want sprue marks in a noticeable area. Putting them on the bottom makes them fairly easy to clean up and I don't have to worry about a blemish on the side of the cap.

3) messy! with the holes on top, the excess resin will usually pool up on top and I don't have to worry as much about getting it all over the place.

Yea, it's a pain in the ass to get them to stay upright! A lot of patience and a tiiiiny bit of super glue do the trick though.

Just to add to what you noted about water, most water-soluble materials will cause your resin to turn into a bubbly mess.

little update..

I know I said was having a sale in two weeks like... a month ago? ha. Oops.

I ordered some little stickers to go with the sale over 4 weeks ago and they still haven't shipped so I'm kinda just waiting on that. Expected turn around time was supposed to be two weeks and I sent my order in early just in case! Grrrr! buuut so it goes. Hopefully I'll get them in soon and then I'll be ready to go! I've thought about just doing the sale and saying "screw it!" on the stickers.. but I've waited this long so I might as well hold out.

In other news..I got my wisdom teeth out about 3 weeks ago. Everyone said it wouldn't be a big deal, but recovery has been hell. Allergic to medication + dry socket + random pain and swelling. I'll spare you all the details but I'm starting to feel much better. I've been so unproductive lately :(  wisdom teeth removal is the worst. 0/10. would not recommend.

Anyway, I'll update when I have an ETA on the stickers. Thanks for bearing with me! :D

I ordered some little stickers to go with the sale over 4 weeks ago and they still haven't shipped so I'm kinda just waiting on that. Expected turn around time was supposed to be two weeks and I sent my order in early just in case! Grrrr! buuut so it goes. Hopefully I'll get them in soon and then I'll be ready to go! I've thought about just doing the sale and saying "screw it!" on the stickers.. but I've waited this long so I might as well hold out.

In other news..I got my wisdom teeth out about 3 weeks ago. Everyone said it wouldn't be a big deal, but recovery has been hell. Allergic to medication + dry socket + random pain and swelling. I'll spare you all the details but I'm starting to feel much better. I've been so unproductive lately :(  wisdom teeth removal is the worst. 0/10. would not recommend.

Anyway, I'll update when I have an ETA on the stickers. Thanks for bearing with me! :D





This happened to me too when I was in high school...that's when I found out I was allergic to Demerol/Codeine derivatives.  What should have been ~1 day recovery was ~2 weeks.  Sheesh.  I'm with you - 0/10 recommend.

Good news everyone!

Stickers are shipping to me finally so I'll have a sale next weekend! I'll post more info about format and such when it's closer to time.

He's aluminum with 3 color and styled from the Aladdin Sane cover. If anyone who enters the sale isn't interested in him, there will be an option to elect out of the drawing.  :thumb:

yes and no? I paint a layer into the mold and then pour on top of that. So the result is similar to dyesub probably... where the color isn't a thick solid chunk of plastic, but rather pigment that seeps up into the resin. It's not painted after the fact so it is embedded in the surface of the cap and doesn't scratch or peel off.

Also, no blanks yet. I needed to make some adjustments so that it would sit a hair lower down on the stem  :(

Just to check your timer is counting down to 6pm UTC?  That's a good time, but I'm expecting you to be calling that lunchtime as you're in the US and you said 6pm...

One of the coolest posts I've seen so far. Incredibly informative and a great look into what goes into all these caps people obsess over. She mentioned a bit earlier that they're only MX this time around! I'm eagerly awaiting the same, but I have 3 other MX boards, so at this point I don't have a preference! I just love the design of these caps! Bravo!

Should be! I don't have any sliders so I haven't tried them, but they have the traditional round stem so I'd assume they work with sliders.

:D Yea, I've never really tried to paint them! I tried painting miniatures at one point in my life and was terrible at it. Shaky hands! I think it's actually easier for me to do color shots than to paint.

Maybe! I have some blanks but not artisans. I'm planning on trying to buy a lot of sliders to sell with my caps as an option to use the MX caps on topre.

Haha, weeellll... I read the Redwall series growing up and one of my favorite books was the Long Patrol which was about an elite unit of badass hares. One of the Long Patrol hares was Colonel Tussock and he was described as having a monocle in one eye and the other eye is always closed. I didn't set out to make that character exactly, but obviously it was inspiration! I was like "why do I have this idea? Must have been in Redwall or something!" then I remembered that character!

I think you're being modest. It looks like the monocle itself is a doubleshot (gold metallic resin frames + sparkly white resin lens), so you could do maybe the frames and nose at the same time, but the whole monocle?

There's no easy way to make an intricately detailed1 and seemless sextuple-tone cap.


Don't downplay it Booper. That pink-nosed cap is like a goddamn Faberge egg.

On that, I've done it two ways - 1. Dust gold powder around the ring then do one shot over it and 2. put gold resin in the rim. You can see I made kind of a ridge around the frame of the lens so resin can pool in that area without getting it on the lens part. This is more tedious and I'd have to wipe it away if I get resin on the lens with a rolled up paper towel corner or something.

Haha, it's perfect because I don't eat meat! I love that shark character so much. I didn't think of Bruce until after I made it and Joey Quinn mentioned it though.

I want to make a Miami one soon. I have a hard time doing non-traditional colors for my figurative stuff though. ha. I want bunny to look like a real bunny and th shark to be colors of a real shark! I've gotta get over that!

Resin is just a type of plastic.  Most of what you see is a thermosetting polymer.  See this page (https://en.wikipedia.org/wiki/Resin_casting) for a brief and generic overview.  :thumb:

Since everyone else wants to be cryptic about things for whatever reason, a good place to start is SmoothOn. Their SmoothCast line of resins work great (325/326 are a great place to start), and Oomoo is a great starter Silicone (which is what the molds are made out of).

It's something I've been wanting to get sorted ever since KK blew us all away with the KOSOMO collaboration and I finally think I've got it sorted out! (anything that goes in would have to be FOR REAL tiny tho... this thing magnifies like a loupe!
